Phase 1: Raw Material Preparation and Foaming
1. Raw Material Preparation and Mixing
· Similar to pillows, natural and synthetic latex, along with additives such as vulcanizers, accelerators, and foaming agents (soap) are used.
· Difference: Mattress formulations may prioritize support and durability, with higher solids content to increase density and longevity.
2. Foaming
· Large latex foaming machines are used. The principles are the same as for pillows, but the machines have greater capacity and power to ensure sufficient, uniform, and stable latex foam for large mattresses.
Stage 2: Injection Molding and Vulcanization - This is the stage that differs most from pillow production lines.
1. Mold Preparation
· Huge Molds: Mattress molds are large, square metal (usually aluminum) boxes, measuring 200cm x 200cm or more. A single mold can produce a complete mattress at a time.
· Complex Mold Design:
· Air Pores: The upper and lower covers of the mold typically feature thousands of tiny, needle-like protrusions, which, after vulcanization, create the familiar air pores in the mattress. This not only allows for ventilation but also ensures more even heat transfer during vulcanization.
· Patterns and Logos: The mold interior may also be engraved with patterns such as brand logos and zone divisions (e.g., Zone 7, Zone 5).
· Application of Mold Release Agent.
